Printing the future - Development of functional inks

Printed electronics has several advantages compared to conventional electronics. The major benefit is the production of electronic components on various substrates with low process temperature and adaptable layouts thus creating thinner and lighter components. However, to realize this promise, every customer need requires a dedicated or tailor-made solution. Polymers are the basis for these solutions since the polymeric film can be flexible, stretchable, or even thermoformable.

The Product Line Printed Electronics creates screen printable functional inks for highly future-oriented smart applications. The aim of this talk is to provide a first insight into the many possibilities that can be achieved with printed electronics.

Conventional and Printed Electronics – Synergies between Both Technologies

In the 20th century conventional printed circuit boards revolutionized the electronic market by enabling the development of smaller devices with a simultaneous rising functionality density. At the same time several measurement methods were developed to test the electronic properties. With the invention of printed electronics technology the variety of electronic applications can be even expanded providing light and flexible design opportunities. However, the measurement has to be adapted for this novel technology. ELANTAS, as a provider of functional inks, is heavily involved with the development of new measurement methods for printed electronics devices and materials.
This talk intends a brief overview of the synergies between conventional and printed electronics technology.

The continuously increasing market demand for 800V motors for electric cars has prompted Elantas to introduce Polyimide production in Europe in the very next future.
Elantas invested in a fully-automated plant capable of producing between 60 and 90 tonnes per year at its Hamburg site, which is currently  fully operative.
Customer-approved versions of polyimide based enamels for round wires application have already been produced.  Elantas is now fine tuning specific versions designed for flat wires applications to be brought in the market in the near future.

Electro mobility (or e-Mobility) relies on the use of electric powertrain technologies to enable the electric propulsion of vehicles. This has a technical impact on related infrastructures for charging batteries and all connected electrical components in the vehicle. 
All these efforts are motivated by the need to address fuel efficiency and emission requirements, as well as market demands for lower operational costs.
To make e-Mobility more attractive, current trend is to move from 48V-400 V to 800 V architecture; running on such a higher voltage gives all these EVs unmatched charging speeds and lower charging times.
This change leads to new technical requirements for the devices as well as new challenges for the materials engaged in their construction. 
In this lecture an overview of the portfolio solution will be given, with a highlight to the multi-chemistry approach that is a key element in ELANTAS Europe strategy.
Partial discharges in Electrical Rotating Machines: studies on PD free and PD resistant Insulating Systems

In the last few years, partial discharge phenomena became a hot topic for inverter driven rotating electrical machines. In general, these kind of machines can operate in two different working conditions defined by IEC standards. Type 1 machines operate in PD free conditions, whereas type 2 machines are defined to work even in presence of PD. The target of type 1 machines is to maximize PDIV in order to avoid ignition of corona effects during lifetime. Therefore, the machine as well as the insulation system must be carefully designed considering all possible root causes of PD. In contrast, for type 2 machines PD are accepted as it was for high voltage machines in the past. However, for low voltage applications the insulation design is different, so the materials need to be studied and adapted to withstand the additional stress.

Over the past thirty years, the electrical industry has seen the introduction of several water-dilutable insulating varnishes (hereafter referred to as “water-based varnishes”). The trend towards sustainability has grown: Increased concern for workers’ health as well as lowering impact towards environment. Lowering emissions of solvents during the varnishing and polymerization processes along with the use of products containing the lowest possible quantity of dangerous substances can guarantee a greater respect towards the environment (environmentally friendly behavior). The term “water-based varnishes” is interpreted as all water-based products sold on the electrical insulation market and defined as “Secondary Insulation”, to be used in the manufacture of both rotating and stationary electrical equipment. Water based impregnating varnishes are typically modified resin bases, dissolved in water, often with a co-solvent. Emulsion technology is also used for these types of products. With a low environmental impact these materials are often a good, economical solution when replacing existing solvent-based varnish technology whilst maintaining good electromechanical and electrical performances.

The broad use and increased demand of electro-insulating enamels (also due to growing electrification) brought to focus on sustainability aspects which are becoming more and more important like those ones connected to the origin of raw materials.

Elantas has always being committed to sustainability and recently intensively worked on partial replacement of fossil origin materials with bio-based ones, considered as an important step towards environmental footprints improvement. In this research activity, polyester-imides based resin enamels have been developed where classic starting materials are partially replaced by biomaterials.

Productivity through impregnation – energy saving with new old technologies

Sustainability – energy saving – new curing systems - change from gas to electricity. 
Only some of the current key words in industrial production. With this focus also the “never change a running system” technologies are allowed to adapt – or be reconsidered. Together with ELANTAS and leading dosing experts the manufacturers of low voltage motors, Siemens AG and Innomotics GmbH, developed a new impregnation system based on an old and some years ago unpopular trickling method. With new materials, innovations, digitalized process, and new products there is now a big step into a “green” impregnation process done. With reduced energy consumption throughout the process and reduced material consumption to realize a sustainable product design.
This presentation shows how the combination of choosing the right process and collecting data is linked together to increase the efficiency in the production of industry motors.

The journey of Mica - From Pegmatite to Electric Power

Since early days, mica has been the most important component of electrical insulation systems (EIS)  for rotating high voltage machines. Due to its excellent discharge resistance, it protects them against  electrical breakdown. The fact that mica is a natural exploration product requires many steps to bring  it into a suitable application form. The process begins with the mining of Pegmatite, a mica rich rock.  This is followed by the separation and sorting of the mica, paper production, its lamination and  slitting into mica tape rolls. These tapes are applied on conductor strands or as high voltage main  wall insulation of windings of powerful motors and generators.

State of the Art Endurance Testing of HV Systems

To ensure the compatibility of an insulation system consisting of mica tapes and resins, various test  methods are required. Accelerated aging at high voltages in combination with high temperatures is  used to check the partial discharge resistance and allows extrapolation of the service life. The use of  inverters creates an additional high frequency stress on the winding insulation that must also be  considered in low voltage and high voltage machinery. This presentation gives a good overview of up‐ to‐date testing possibilities of our lab.

Thermomechanical simulation of electrical devices: powerful tool for material selection

In the design process of electrical devices such as power transformers, injection coils, electrical motors and generators, the selection of the right material represents a fundamental aspect to achieve the highest performance. The electromagnetic, mechanical and thermal behavior of these devices is highly affected by the choice of the insulating resin, whose compound shall be optimized for the specific application purpose. 

To achieve this goal, finite element models can help designers to determine the best combination of parameters among different material candidates, gaining a deep insight into the physics of the devices, to choose the best compromise between electric and mechanical properties, such as thermal expansion coefficient, glass transition temperature, mechanical strength and adhesion properties. Finite element analyses can identify areas where materials could fail under cyclic loading or thermal shocks, predicting the thermomechanical behavior before experimental tests are carried out. 

The application of electromagnetic, thermal and mechanical simulations carried out with ANSYS will be presented with different industrial case studies, demonstrating the ability of the proposed method to compare existing material variants or determine the ideal combination of thermomechanical properties to develop customer specific compounds. 

Application of Epoxy Resin on Cast Resin Transformers

Cast Resin Transformers represents the most common technology in the field of distribution transformer, both for standard and special applications. Reasons for this trend are many, and almost all of them are connected to absence of any fluids, and to the solid and fire resistant insulating system, giving a lot of advantages in terms of maintenance, safety, place of installation, transformer dimensions and weight and so on.

Of course, to get all the advantages that this technology offers and use it properly, it is necessary to choose the right Epoxy Resin according to the application, used conductor materials, installation site and working temperature as well as a good design.

Installation site is one of the most important things to keep in account: if outdoor or indoor (Epoxy or Cycloalifatic compounds), if the installation site is a very hot place or a very cold place (Climatic Class C …), if there is a consistent condensation or not (Environmental Class E …), if the risk of fire is high or low (Fire Behavior Class F 1).

As for all solid insulating materials, working temperature is really important because it defines the life time of the insulating system and, therefore, of the transformer. Thermal insulation classes mostly used for Cast Resin Transformers are almost two, F (155 °C) and H (180 °C) class.

Finally, but not for order of relevance, conductor material used for windings slightly change the mix of Resin Compound because Aluminum and Copper have a quite different thermal expansion coefficient, and the insulating system have to be able to follow thermal expansions evolution in the temperature operative range without creating any crakes on the cast coils.

Next Gen. Adhesives for Battery Thermal Management and Protection

Heat management and protection from thermal runaway are playing a major role in the design of  high power density battery modules or packs. To give battery manufacturers the needed tools for  this challenge, we developed a unique series of Next Generation Damival® Polyurethane Adhesives  which can be used in different applications: As venting cap protection they are very effective against  corrosion and promote controlled expelling of venting gas with reduced fire risk while also fixing and  protecting bonding wiring. This is already state‐of‐the‐art in serial production at a leading battery  producer. Another application is thermal management with thermal interface adhesives which  provide excellent heat dissipation, elastic shock damping, superior adhesion performance and  highest fire rating. All products are free of CMR‐substances and provide out‐gassing free alternatives  to silicone materials. An upgrade of the current Damival® series is under development which  provides hockey‐stick like curing behavior offering a unique combination of long pot‐life and high  curing speed.

 

Impact of the Linear Coefficient of Thermal Expansion on the Temperature Shock Resistance of Electronic Modules

The coefficient of expansion, or coefficient of thermal expansion, is a characteristic value describing the behaviour of a material in respect of changes to its dimensions as a function of changes in temperature – and is therefore often referred to as the thermal expansion coefficient.

The effect responsible for this behaviour has a significant influence on the thermal fatigue resistance of transformers and modules. The temperature shock resistance depends upon the chemical composition, the glass transition temperature and the geometry of the component.

This talk discusses the most important points to be considered before potting in order to obtain optimal temperature shock resistance.

Recyclable encapsulants for electronic devices

The use of encapsulation or coating as a protection of electronics is a standard approach for devices used under rough environment. At the same time, repair of such devices or at least recycling of raw materials after use of such devices is a growing demand of the market. Recyclable encapsulation materials would therefore have to protect an electronic device over lifetime, but at the same time allow easy re-access, repair or recycling afterwards.

1-component polyurethane technology - sustainable protection

Bectron PK is a unique series of one-component label-free polyurethan products. The formulations contain the hardener in a masked form as well as the polyol component. Thermally cured a duroplastic material is formed used for the protection of electronics. A wide range of different flexibilities and hardness of the cured material can be realized. Most recently also the adhesion of such one-component polyurethane materials to various substrates has been focused on.

Epoxy-anhydride systems are widely used in the manufacture of castings for the electrical industry because of their good thermal, electrical and mechanical characteristics coupled with a small volume shrinkage. In the power transmission and distribution industry epoxy-anhydride systems are employed for the encapsulation of transformers, bushings, and insulators. ELANTAS Europe is an active player in this market, providing innovative and reliable solutions, that have to address major technological needs and challenges related to new standards and regulations.

Among these, the proposal as substances to be included in the Annex XIV list as Substances of Very High Concern (SVHC) for two anhydride products (i.e. hexahydrophthalic anhydride and hexahydromethylphthalic anhydride and isomers), widely exploited for this market, pushes for the identification of reliable and more sustainable alternatives. 
In the paper, recent developments of new tailor-made epoxy resins in combination with SVHC free alternative hardener for the insulator and bushing market will be described.

High volumes with short processing times - In order to meet these growing challenges in terms of cycle times, special conformal coatings are needed to protect electronic components on printed circuit boards.

UV curable coatings enable the realization of short processing times in electronics production. By UV or UV-LED curing, appropriate coatings and adhesives can be cured within a few seconds.
